We cut your busbars using 4.000 bar water pressure without causing thermal stress in the material. Alternatively, we use other in-house technologies such as laser cutting.
CNC machining
We machine fits and chamfers to reduce tool costs to a minimum

The cut copper parts are then formed on swivel bending machines. Upon request, we can also take care of insulation and electroplating.

What is a bus bar?
Busbars are crucial for high-performance battery systems and power distribution. A busbar is a metallic plate or rail, typically made of copper or aluminum, used in electrical power distribution. Busbars are used in switchgear, inverters, and transformers, where they enable local high-current distribution and transmission. The term "busbar" is primarily used in English-speaking countries, but is increasingly used in German, where it is synonymous with busbars or power rails.
What role do busbars play in the electric motor?
In electric motors, busbars connect the various components that require electrical energy. They conduct the electric current from the power source to the stator (the stationary part of the motor) and to the rotor (the rotating part of the motor). Why is it called “Busbar”?
The term "busbar" has its roots in the Latin word "omnibus," which translates to "for all." In other words, a busbar has the ability to carry all the currents in a given system.
What is important when manufacturing busbars?
The efficient and precise manufacturing of busbars is crucial because they help minimize energy loss and maximize the performance of the electric motor. They must be able to transmit high currents without excessive heat buildup. They should also exhibit low electrical resistance. Several factors influence the performance of busbars and busbars: material selection, geometry, careful connections, insulation (if necessary), quality assurance, scalability, and cost efficiency.
How are busbars made?
In series production for the automotive and e-mobility industries, busbars are required in large quantities, for which punching or combined punching and bending processes are ideal. At HAILTEC, we offer four different cutting processes in addition to milling (micro waterjet cutting, laser fine cutting, ultrashort pulse micro cutting, and punching). We often cut samples and small series of busbars using the micro waterjet process because it delivers ideal results: no thermal change in the material, minimal tolerances, and surface roughness down to 0,8 µm. We then shape the cut sheets. For forming, we use CNC-controlled swivel bending machines. These bend any radii without scratches or marks.
What advantages do copper busbars offer compared to aluminum busbars?
Compared to aluminum busbars, copper busbars offer, among other things, better conductivity, lower resistance, higher heat resistance, longer service life, fewer contact problems, and better mechanical strength. This makes them particularly ideal for applications involving high currents and temperatures. To be fair, copper busbars are generally more expensive than aluminum busbars. Therefore, the choice depends on specific needs and costs.
Are there different types of bus bars?
Yes, there are different types of busbars, which is no surprise given their wide range of applications. For example, there are flat or strip-shaped busbars, DIN rail busbars, multi-pole busbars, and flexible busbars. Strip-shaped battery busbars or battery contact strips are used in battery systems for electric vehicles or for power distribution in charging stations. DIN rail busbars are more commonly found in the electrical distribution of buildings and industrial facilities. Multi-pole busbars are used, among other things, for power transmission in inverters, while flexible busbars are used in electronic assemblies, for example.
